Do mattress factories keep separate stock for imperfect products?

Been looking at heavy-duty mattresses and got curious. When a factory makes a batch and some come out with minor cosmetic flaws or weight capacity slightly off, do they set those aside as a separate "seconds" stock? Or do they just mix them back in? I'm a bigger guy and don't want to end up with a factory second without knowing.

From what I've seen working adjacent to furniture manufacturing, yeah, most places do have a sort of B-grade pile. But it's not always a secret separate warehouse. Sometimes it's just a corner of the floor and they sell to discounters. If you're buying from a major brand, chances are you're not getting the floor rejects unless it's explicitly sold as refurb or clearance.

I wouldn't stress over it. If it's a reputable place they won't slip you a flaewd one at full price because returns would eat them alive.

Some factories literally just cut the law tag off and sell as "open box" through third parties. So the stock isn't separate in-house, it's separate in the supply chain.

Right, and for heavy sleepers specifically, the flaw often isn't cosmetic. It's a density miscalculation. So a "second" might actually be softer than spec, which defeats the purpose. That's my main concern.

What's your weight? Most of those voids are warranty claims waiting to happen. I doubt they want to intentionally sell you something that'll sag in six months, bad for business.

TurnipTrail

Around 280. Not huge but enough that I've caved in a cheap mattress before. So the "B-grade" thing sounds like a real gamble for someone my size.

Can confirm. Bought a "factory second" online once. Felt like a marshmallow after a month. Never again.

I’ve toured a mattress factory. They have a separate rack for seconds but it's usually just cosmetic stuff like a crooked label or a ripped cover. The foam cores that that fail density checks get chopped up for carpet padding or pet beds. They don't hold them as a separate stock for human mattresses.

SofaSorcerer

That sounds about right. So basically, if you buy a new mattress from a normal store, it's first quality. The imperfect stock goes to discounters who buy pallets.

GravyBoatCaptain

Right. But the tricky bit is when brands use the same model name for different specs. You might think you're getting first quality but it's a different build. Not a factory second, just a cheaper version.

Also, OP, if you find a local factory, ask if they have a "scratch and dent" showroom. Some do, and you can score a heavy-duty model with a scuffed cover for 30% off. The support system is usually identical.
